Transfer case whine and viscous coupling wear
The rising drone between 40 and 60 mph on AWD cars, a bench test for the viscous unit, and the fluid that is routinely got wrong.
On AWD X-Types a rising drone between 40 and 60 mph, worse on a light throttle, is almost always the transfer case — not the tyres and not the rear differential. The viscous coupling inside the case is a sealed clutch pack in silicone fluid. When the fluid thickens or the plates wear, the unit wind-ups and howls.
Confirm it
Warm the car on a straight road. The note should rise with road speed, not engine speed. Short-shifting does not move it. Different tyre brands or diameters front to rear will destroy a good coupling in a few thousand miles; measure rolling radius before you condemn the box.
Fluid
The case is not a generic ATF dump. Use the specified transfer-case fluid. ATF in here is the usual parts-counter error and shortens the viscous unit.
